Take the foam pattern pieces for the front and back of the penguin and draw them in the foam. Note that although the front and back models are similar, they are different sizes, so each will need to be drawn. Also remove the foam nozzles and be sure to mark the exchanges and transfer other marks as well.
This step is optional to align the inside of the puppet. If you don’t want to line up the inside of your doll, go to the next step.

Cut the fabric slightly larger than the size of the foam where the track pieces are. Use Super 74 adhesive spray to adhere the fabric to the back of the foam (the side you didn’t draw). Be sure to use the spray adhesive in a well-ventilated area. When placing the lining fabric over the foam, be sure to smooth out the wrinkles. For best results, let the glue cure overnight. It will be easier to cut and the razor blade will be less likely to stick. If you are in a hurry, you can cut it right away if you are careful.
Gently cut your foam pieces with a razor blade. Be sure to keep the blade as straight as possible to avoid a bevel.
Now that the foam pieces are cut, next you can cut the plastic for the mouth plate. Any type of sturdy plastic will work; Storage container lids, in particular, work well for mouth plates. Take the upper and lower lip plate template pieces and trace them onto the plastic and cut them out. Tin pipe works well for this step. Lightly sand the edges of the pieces with paper.

Apply contact cement to the outer edge of the foam for the beak and around the bottom of the upper mouth plate. Let the pieces sit a bit so they are sticky. Align the bottom edge of the mouth plate with the foam, then gently roll the outer edge of the foam towards the mouth plate for a rolled edge. You will need to ease the foam, so just roll a little.
Repeat on the other corner. Make sure the tip of the beak and the tip of the mouth plate are centered. Then carefully facilitate (or collect) the foam at the point of the mouth plate. This process will make it easier for the foam to turn on itself and give the beak a cartoonish look. Repeat for the bottom of the beak.
After the beak is assembled, it’s time to assemble the body. Apply contact cement to all edges of the foam. After you leave it sticky, start assembling by aligning the darts on the top and bottom of the body. Once the darts are closed, put the two halves together. The upper arrows must be aligned.

Now that the body is assembled, it’s time to move on to attaching the beak. Make sure you have drawn the oval on the foam. The oval is outside the glue line. From the oval line, measure half an inch from the inside of the line. If you are using a different foam thickness, measure this amount. Carefully cut along the new inner line.
Once the oval is cut, apply contact cement to the space between the hole and the foam line and to the foam opening in the spout. Align the top of the beak with the top of the outer line and press to connect. Repeat for the bottom.
If you want to make the base of your doll stronger and give it more shape, you can glue a ring made of PVC pipe to the inside of your doll. Cut about half an inch from the PVC pipe. To get the ring behind the fabric, cut a small slit in the middle of the foam to fit the ring inside. Then apply contact cement to the foam and ring. Place the ring and close the foam around it.
